The line item nobody mentions

Most residential solar projects do not need a new electrical panel. But a real minority do, and the trigger is arithmetic rather than opinion. In NREL's review of permits filed through its SolarAPP plus platform, about eighteen percent of solar-only projects included a main panel upgrade.

Why the busbar decides

Your main service panel was built to receive electricity from one direction, and solar makes it receive electricity from two. Inside is a busbar with a stamped ampere rating. Add a solar inverter on a backfed breaker at the other end and both sources can deliver their full rating at once. Neither breaker trips, because neither alone is overloaded. The bar in the middle is what gets hot.

The subtraction

The rule becomes one subtraction. Multiply the busbar rating by one point two, subtract the main breaker, and what is left is the largest solar breaker the panel can accept. A two hundred amp busbar behind a two hundred amp main leaves forty amps. That holds an inverter of thirty two amps continuous, which at two hundred forty volts is seven thousand six hundred eighty watts of AC output, before anyone has looked at your roof.

Where the breaker sits

The one hundred twenty percent allowance applies only when the two sources sit at opposite ends of the bar. If the solar breaker cannot go at the far end, the design falls back to the hundred percent rule, and on a two hundred amp panel with a two hundred amp main that leaves exactly zero. Same panel, same array, same house. One breaker position is compliant and the other is a panel upgrade.

The code is not one code

There is no single current nationwide National Electrical Code. NFPA's own enforcement tracker, as of August third twenty twenty six, puts the twenty twenty six edition in effect in six states, twenty twenty three in twenty states, twenty twenty in fifteen, twenty seventeen in three, and two thousand eight in two. Michigan enforces twenty twenty three for commercial work and twenty fourteen for one and two family dwellings. Your house is on the residential line.

Your utility gets a vote

Passing the busbar test gets you a permit. It does not get you a connection. NREL explains why installers reduce the main breaker on so many projects: derating was required in cases where the system could cause the home to exceed amperage limits set by the local utility. Four ways around it

A panel upgrade is one answer, not the only one, and usually the most expensive. SolarAPP plus documents four alternatives: make the solar smaller, derate the main breaker, connect on the supply side ahead of the main where the busbar arithmetic stops applying, or install a listed power control system that limits current electronically. Each carries a trade-off, and derating is not accepted by every jurisdiction.

What to ask before you sign

Read the busbar rating and the main breaker off your own panel, do the subtraction, and count the empty slots, because capacity and space are separate problems. Then make every bid name its interconnection method. A quote that says panel upgrade required without naming one has not shown its working.
